    I am currently on revision two. I also found a source for a new driver. The new driver will handle pretty much any diode you throw at it. I will post an update soon.

    This is what I had in mind for the optics. It seems like the way to go for single diode modules is with a standard aspheric lens setup. This is what I based this on.



    In any case I think I may just about have all the components to put this together sooner than I thought. I will update in a few days.

    Nice design!
    But sorry, the way to go i to leave about 20mm in front of the lens for a prism pair or a lens pair. If you use only the lens you will get a beam that is wide thin stripe at a distance since the diode consists of several laser diodes besides eachother.

    I bet you can get it in there if you find a small driver and move the lens to the middle of the unit with the driver in the back.
    Maybe the driver fits on its side so the diode and optics can live besides it?

    Very nice sketches btw, wich program do you use to model it?
