OK, just been and had a fiddle, I can get the vertical stripe the same as you have by off setting the focus, I have loaded a few images and you can see the difference, as I say its very fine adjustment to get the right. the diode has not been moved in the images, just the focus lens.

I think you have not yet found the exact placement for the focus lens to the diode.

If you go tooo far can be the same as not far enough, you get a rough idea of depth from the images I have loaded, again its very fine adjustment when close.

But setting the focus is where the problem is, i can't seem to set the focus on this one, i cannot get it any deeper in (or i'll damage the lens or crack the diode).

just have to check did you or who ever set the 2mm fl lens put it in wrong? aka the round side up?
That may be the problem, or it was not glued flat.
Or a freak diode that will need its can removed to be focused.
    Pic of lens?
Also i found to get good beam specs i had to wrap my lens holder in teflon tape and even then i make special marks then unwrap and use more teflon tape made into little shims to have the lens sitting just right once its twisted all the way in.
But i dont use dave mounts i use the 5.6mm copper housing to remove heat from the diode much faster than the brass.
So maybe the threads are tighter on daves.

The lens was glued by Dave.
And has been done perfectly because i fixed it!
Thanks to all your help, i was indeed to far in, it comes to around 1/16th of a turn of being in focus and out of focus. half a turn completely messes it up.
So indeed it's a very close turn.

Thanks to all who helped., excellent tips!

    You all rock.
    I didn't fail !

Indeed tony, as said before, Dave knows his stuff, never doubted him and proved so. I knew it was my own inexperience, but wasn't able to know what i did wrong.
Will glue the lenses tomorrow to the other new set i bought of Dave. And then try to make 2 identical Red/Blue modules (or just red, don't know yet).
Hope this will go into my new small projectors i want to build.
    I didn't fail !
