I used the Dremel-brand cut-off wheels to do this.

I cut rudimentary rectangles, then neatened it all up with small files.

I also used sandpaper to make the brushed look more consistant.

I got a little carried away with the memory-card port, but I was in a huge rush to get up to Seattle for a gig.

Jonathan, I'm really impressed with your box and hope to high heaven I can come close to that.
How did you cut the slot for the card? The edges are what, about 4mm in length? How did you do it with the discs?

    Thanks

The discs wear down pretty quickly. Once they are small you can cut small holes.

As I recall, I drilled a whole at each end, then cut two lines with the dremel. All that was required then was cleaning it up with a small, flat file. (Try to ignore the major nails-on-chalkboard sound this can make.)

Yeah I've had that before when I was filing my elongated drill holes.

I tried the discs last night, 1cm in size. When straight through a piece of wood. Blimey.

Just practiced on the metal box maplin mistaenly sent me...and the cirular cutting things dont work.
It did cut straight through my keyboard but not the metal box?

Maybe I need a harder one, or more speed...my dremal was on full speed....it did start to go through slowley but not quike enough to make a clean cut...it took all th paint off first and made lots of smudgy patterns

If it looks like this. . .

. . it should work. It's not necessarily easy, there's a little technique involved, but they work well. I regularly cut 5/16th" bolts with cutting wheels such as these.

I hope you aren't using the little sandpaper discs.
